Vacuum forming is one of the most common and accessible methods for creating smooth, lightweight animatronic eyelids. While some high-end productions like the Jim Henson Company use formed brass, vacuum forming offers a practical and cost-effective solution for most builders.

Vacuum forming produces thin, consistent plastic shells that are perfect for eyelid movement. The process creates lightweight parts that require less powerful servos or actuators to move. It also allows for repeatable results once you have a good form.

Getting Started with Vacuum Forming for Eyelids

Get or Build a Vacuum Forming Machine

You don’t need an expensive industrial machine. Small dental vacuum forming machines work surprisingly well for eyelid-sized parts. If you’re on a budget, many builders make their own using a shop vac, a heat source, and a simple frame.

Create the Form (The “Buck”)

The form, or buck, defines the final shape of your eyelid. For best results, make the form exactly half of a sphere with no undercuts. This shape can be easily 3D printed at the correct size for your character. Clean, smooth forms produce the best results, so sand your 3D print thoroughly before use.

Choose Your Material

PETG and styrene are the most common materials for animatronic eyelids. PETG is durable and forgiving. Styrene is easy to work with and takes paint well. Both materials form cleanly over a half-sphere buck.

Post-Forming Steps

After the plastic has cooled and been removed from the buck, drill clearance holes for the mounting screws. Take your time here — clean holes make final assembly much easier.

Attaching the Eyelid to the Frame

We prefer CNC-machined aluminum eyelid frames for precision and durability. The aluminum frame provides a rigid, accurate mounting surface that keeps the eyelid moving smoothly. Mount the formed plastic eyelid to the aluminum frame using the clearance holes you drilled earlier.
